On my truck ( did the same thing) it was the transfer case chain worn out. Sounds like it's time for a rebuild or new one.

4X4 ok on drive position but disengage in rear

Regarding 4 Wheel Drive problems,
Always follow Owners Manual for when and how to utilize 4 Wheel Drive. In most cases it should not be activated when vehicle is moving. Automatic Transmissions with 4 Wheel Drive have a Transfer Case similar to that used with Manual Transmissions. Shifting between LOW 4WD and HIGH 4WD should be selected while the vehicle is stopped. Again, follow Owners Manual Instructions. If you hear strange Grinding Noises have a Certified Technician check out your vehicle immediately.

Sorry that you are having troubles but, it sounds like the problem is more than a simple fix to me. If your Vehicle has Manual Locking Hubs make sure they are in the correct position for use in 4WD.

How to engage the 4x4

This depends on what system you have installed in your truck. If you have push button 4x4 with auto locking hubs then you would put your vehicle in neutral and press the 4x4 button. You then drive froward about 10 feet and the auto locking hubs should then be engaged.

If you do not have push button control and you have a gear shifter which controls the transfer case you would push the level in 4x4 hi or low depending on what you want (while in neutral) then drive forward about ten feet so the hubs lock. If you have manual locking hubs you need to manually engage the hubs before you put it in 4x4 mode,

I have a 96 F150 4x4. I heard a noise that

4 wheel drive trucks make this sound alot im guessing its a manual shift so i would saw that the meshing is more of a grinding instead so i would have the transmission rebuilt to fix the problem or just see if the rings inside the trans. is missing the tooths on it :)

When switching my truck from 2wd to 4wd, a grinding noise can be heard. The 4x4 only fully engages when i come to a complete stop. Is this a air switch problem or an acuator?

Is it meant to switch from 2 to 4 wheel drive when its moving? if it is then I'd make sure the transmission oil is of good quality and upto the proper level. not a solution just you should do this before suspecting anything else.

Grinding in and out of 4 wheel drive

You say 'new' truck, 09? or new used? I have had 3 Fords, 3 w/ manual trans. case, if you go into 4x4 Low range, you must come to a complete stop before shifting the trans. case to 4x4 mode, and I always put trans (automatic) in neutral before slipping into 4x4, it engages smoothly, no grinding. 4x4 high range can be put in while moving, but I would let off the gas pedal, shift to 4x4 high range, then resume accelerating. If there is any grinding going on doing it as above, something isn't right. Check the trans. case fluid level also, to make sure that's not an issue.

How to shift into 4wd

Ford has 2 types of 4x4 system engagement. One is a knob on the dash that you just turn to 4wheel drive high or low. The other system is the 4x4 transfer case shift on the transmission tunnel (hump) between the driver and passenger seats. To shift into 4 wheel drive high while driving, just let off the gas and shift transfer case into 4H position, and continue driving. To shift into 4 wheel drive Low, stop the vehicle completely, put transmission in neutral, shift transfer case into 4Low position, put trans. in gear, and start driving. I am assuming before doing the above, you have locked in ( turned the front hubs to 4 wheel drive position.) Any further questions, let me know.
