Question about 1996 Ford Explorer
1997 explorer E/B I had this problem before and took to a transmission shop and they replaced the transfer case. 14months later it makes the sound again for about a week of driving. then it quit making the noise and have not heard the noise the last 5 times i drove it. a friend who is a back yard mechanic said that it was most likely something was clogging the fluid in the case.
Check the fluid level. Sounds like that could have just been your problem both times. Just saying maybe

SOURCE: transfer case noise
is your universal joints out and that is where its rubbing?
running different size tires on a all wheel drive is a big mistake it can burn out the transfercase

are u sure the alignment (side to side, up and down) of the trans on the bell housingis not out of spec, that will burn the bearings out very quickly.

Only thing that comes to mind with description is maybe heat shield on exhaust, getting loose. Wait until vehicle is cooled off and get under there & check any heat shields you see wrapped around or near exhaust, above it attached to floor of vehicle etc, and give them all a little shake or rap with rubber hammer or similar to see if any rattles are present.

well you should do a diagnostic code check. although a code read will not show things like , bad air filter causing motor to mis fire, it will not detect a bad intake gasket, it will not detect a bind or bad chain gear in trans or axles. but it will give you a better understanding with the motor condition and then you can start eliminating causes till you get to the problem.
