I was told there is a plastic gear that opens a door to let the hot air enter the cabin might be worn out. Where would I look to find this gear. and is there a way to maually open the air (duct,door)?

Pull out the glove box interior. About 6 screws hold it in. You will see a threaded rod. Turn the car on and set the temp. up to about 90. Look at the position of the rod. Then change the temp. to 65. You should see the rod travel about 4 to 5 inchs as it closes the door to cut off the water flow through the heater core. Then change the temp. back and it should change again. The gear you are talking about is on the back end of this rod. Hope this helps.

that moves a plastic door that blends heated and cooled air from the
AC and the heater core, this is called (interestedly enough) the air
temperature control blend door actuator. The motor that moves this
door fails because the door starts sticking from warping, most common
complaint is no heat but it can be no AC as well. To replace these
parts (blend door and blend door actuator) you must remove the entire
dash from the car. Always have this problem confirmed by a dealer or
qualified repair shop as it is a very expensive repair.
Other causes of no heat in the cabin are engine thermostats that are stuck open (engine runs cold) or air bubbles in the cooling system.

It's your blend door actuator which is sticking. Probably the plastic teeth on the cog inside are worn. It is white plastic and is located behind your radio. It controls the opening of your blend door from A/C (closed) to heat (open). Buy a Ford Windstar radio removal tool from any parts store (less than $10.00) remove the radio. You will then have access to the actuator. At the bottom right you will see a little plastic wheel with an indented square. Find a long flat head screwdriver that will fit diagonally into the square and turn it clockwise slowly. The blend door should pop open and heat will enter the cabin. Finally when you have the time replace the unit. They sell for about $75.00 at the dealer or cheaper elsewhere. Good luck. This worked for me.
