SOURCE: 95 dodge 2500 4x4 front axle clicks in 2wd not 4wd

Do you have automatic locking hubs? Do you need to turn hubs on wheels in order to have 4 wheel drive work? If all you do to get in 4wd is move shifter, then you have automatic locking hubs. The clicking indicates that the hubs are not fully disingaging. To check, block rear wheels, jack front up, and turn tire. the axle should not be turning...if it is, hub is still ingaged....time for new hubs.....if hubs are bad, and you want to save money, you can purchase a set of manual hubs made by (WARN)...its more than half the cost, but you will have to turn hubs to lock and unlock manually. Note...you still need to use the gear selector to put and take out 4wd.

You have a Vacuum Leak that is not allowing the Front Hubs to engage... I do believe that 1996 Dodge has Vacuum hubs on the Differential

What is a 4 wheel drive switch

Depending on the make and model, it could be the control switch on the dash or the switch that moves the gears in the transfer case.

Front axle will not engage, transfer case is working fine. I was told the accuator was probably the problem. There is another sensor right above it and I don't know what it is?

Try this OLD trick.

Next time you go off road, after you made the selector to 4X4 HIGH.

SLOWLY drive backward for 6 to 12 feet.

See does the front axle engage.

Test 4X4 low.

Please give this a shot and let me know the result on the comment window.

Transfer case wont engage

shift into 4wd and move truck a couple of feet.
if light is still off, park truck block the wheels set the park brake jack right front wheel and try to hand spin the wheel if wheel doesn't turn 4x4 is functioning properly but there is a wiring problem use an ohmmeter to check the 4x4 switch wiring fuse and bulb
if wheel turns freely the front axle or transfer case is not engaged
attempt to hand spin the front driveshft if the driveshaft will spin the transfer case is not engaged check the transfer case shift linkage, problem is in linkage or transfer case internals
if the driveshaft will not spin the transfer case is engaged properly
with trnsmission in neutral or park start engine measure vacuum on the two vac lines at front axle shift motor . one line should have approx 20" vacuum. other line should have none
if no vacuum measured look for vac leak or bad vac switch
if both lines have vac look for a bad vac swithc or ruptured cad actuator diaphragm
if one line has 20" +- VAC
move transfer case lever to 2wd measure vac again lines should have swapped vac signals
if no vac switch bad or 4wd shift likage needs adjusting
if yes vac motor bad or stuck or shift fork stuck
remove vac shift motor from the axle attach vac lines to shift motor engage disengage 4wd
does shift motor plunger move at least 1/2 inch
no shift motor bad
yes check axle shift fork and vac motor for binging

4x4

There are two parts to the 4X4 engagement. One part is the transfer case actually shifting into four wheel, and the second part is the front axle engaging.
If you have a manual shift, as long as the linkage is working, the transfer case is engaged and the problem will be in the front axle. If you have an electronic shift, you can determine if the transfer case is engaged by the lights on the switch. If the switch lighting is correct, the problem is in the front axle. If the lights are not correct, reset the encoder motor module (located behind the ash tray, listen for the clicking when you press the 4X4 button) by disconnecting it for a few seconds and reconnecting it. If this doesn't correct the problem, it's probably the encoder motor. (located on the driver's side of the transfer case) After you change the encoder motor you may have to reset the module again.

Front axle-verify the servo (either air or electric) is operating the clutch fork in the axle by removing the cable end in the axle. Sometimes it's a small shear spring that breaks. Otherwise, usually it's the shim kit and/or fork that need to be replaced. Parts are cheap, but it takes some time because you have a lot of parts to remove.
